Just to close the loop on my issue in case anyone else has the same problem...
I am all set now thanks to Max at Korg Tech Support and DanAtKorg on this forum and behind the scenes. Also thanks to AlchemistMusicStudio whose answer was ultimately the correct one as well.
The steps are simple to do this and had I not overlooked one thing I would not have had the problem. The USB stick I had was formatted using FAT not FAT32...it HAS to be FAT32 or it can corrupt your OS like it did for me. The other issue is I bought a USB only powered DVD drive which worked once but then never again. Everytime I booted the Kronos after that it didn't see it. I subsequently purchased an AC powered DVD player connected it to the Kronos and it found it. I had to format and re-install the OS which took a little longer but worked. I then formatted the USB stick I had with FAT32, downloaded the 1.5 upgrade again in case that became corrupt during the download and it installed no problem. Kronos is up and stable again. Thanks all for your help if it were not for me messing up in the beginning I would never had the issue.

I'm picking up on a post on this thread from earlier - the one that said something about a message saying the USB stick was not being recognised - as I have the same problem.
I would also suggest to Korg that in the 'upgrade and restore'.pdf instructions that the difference between FAT and FAT32 is explained, (as I initially tried to use a FAT USB stick before realising that there are two different FAT formats and as someone has commented on the forum the FAT USB stick could crash the system). (I reformatted my USB drive using my laptops format feature and did it using the full slow format (not quick format)
I have done all the things suggested on the forum - (formated 2.0Gb USB stick to FAT32, loaded the five files into the root of the USB stick, gone to Global -> update system software. At which point I get a message saying 'searching for media' and then USB (media) is not found. At this point the Kronos froze and I couldn't get out of the 'Disk' mode - a couple of reboots seems to have solved the seizure.
I notice there is a section in the parmeter guide (page 801 'mounting USB devices'. So I have attempted to follow these instructions in case my USB wasn't being recognised due to this - but when I go to Disk mode -> media info page and then plug in the USB stick I cannot access the drop down menu (grayed out).
Having read that a number of other people are having problems with Kronos OS 1.5 and seeing as how it's only been released for just over a week I'm now reluctant to try this again in case it seizes up again.
When I go to the 'media info' tab I can see that where it says 'supports removable' there is a greyed out text that says 'no'
I've never had any problems upgrading Korg products before or integrating them with my PC programmes, so if anyone can throw any light on what I'm doing wrong, or how to configure the Kronos to accept the USB/upgrade that would be mightly appreciated.
Though I'm certainly considering waiting till the new year to see if this problem occurs for other people as the last thing I want to do is have to get the system DVD's out to reload the system from scratch.

It kills me to post this but Friday after work I turned on the Kronos and got the System Startup error again. I connected my new AC powered USB DVD drive and now the Kronos won't see. I have tried several different times several different ways over the weekend to get it to work with no luck. Really bums me out, I was hoping this would be my go to keyboard but I am pretty shaky about it now. I thought I was all set.
I have had the 88 since September with no issues at all. I try the 1.5 upgrade and I have as others have stated...a $3500 paper weight. This really stinks!
I already emailed the person I have been dealing with at Korg support and you can bet I will be one of the first in the queue Monday at 1:00. This needs to be brought to a service center. I will post once it is running again.

Well I would have to say mostly dead. I tried all weekend and it wouldn;t boot up and it also would not see the AC powered DVD player. For the heck of it I tried last night and it worked. It has OS 1.5 and everything looked fine and worked great. I played it for an hour and a half or so and then shut it off. I waited about 30 seconds and tried to turn it on it I got the System Startup failed message again. Shut it off, connected the DVD player and booted it up. It did not recognize it and got the error again. It is the weirdest thing. But it doesn't work more than it does which bums me out. Contacted Korg again Monday and Max said time to take it in for service. I contacted a local service shop and I am waiting to hear from them as to when i can bring it in. My guess, so far, is that they don't know what is causing this issue or at least if they do they have not made it clear to me. So I will bring it in for service when I get in touch with them but honestly I am not expecting to get it back to quick. I just hope someone can tell me EXACTLY what they did to fix it when they do. I am really glad I am not gigging at the moment but again this Korg issue scares me. I have never had a keyboard problem ever for 30 years. Maybe I have been lucky but the idea I may show up somewhere and turn it on and get nothing...well it is frightening. Even if I bring 2 keyboards to a gig I bring 2 to use them both not as a spare and although I could get by with either one (the other is a Kurzweil PC361) it would not be too much fun. Not much fun right now either.

I Own Kronos-73 & the update worked with one go with me... all very much fine
now my kronos system version is 1.5.0
no problems from my side.. this workstation works just superb with me
i am trance music composer
but i also compose indian music
i already got roland s-760 sampler(old is gold), roland mk-II sequencer... plus edirol pcr -300 .. roland external sound card(UA-25EX).. yamha psr-old series workstation too...
7 i still work with them
.. but now iam happy with korg kronos
wonderfull workstation..
